In Episode 10 of No Dumb Questions, we explain how jacket wall thickness impacts the overall performance and reliability of a cable.
The jacket is the outermost layer of a cable, and its thickness plays a crucial role in electrical insulation, mechanical defense, and environmental durability. A thicker jacket provides greater insulation capacity, protecting against electrical breakdown and ensuring better, safer current flow within the circuit. It also offers superior physical defense against cuts, abrasion, and indentations. Furthermore, wall thickness determines a cable’s ability to withstand harsh environmental factors, including extreme heat, cold weather, UV sun exposure, and moisture.
However, increasing wall thickness directly affects mechanical flexibility. A very thick jacket can make the cable stiff and difficult to bend, whereas a thinner jacket yields a highly flexible, easy-to-route cable. Finding the perfect balance requires engineering optimization so that the final cable design meets both the protective requirements and the physical constraints of its end-use application.
Key Technical Takeaways
- Electrical Insulation: Thicker jackets improve insulation capacity and protect against electrical breakdown to ensure reliable current flow.
- Mechanical Protection: Increased wall thickness defends the inner conductors against cuts, physical impacts, and abrasion.
- Environmental Durability: Robust jackets shield internal components from UV rays, rain, and temperature extremes (both high heat and extreme cold).
- Flexibility vs. Rigidity: Thinner jackets offer high flexibility for complex routing, while thicker jackets create a stiffer, more rigid cable.
- Design Optimization: The ideal wall thickness is a carefully engineered balance between environmental protection and mechanical flexibility.

Episode 10 Transcript – What Impact Does Jacket Wall Thickness Have on a Cable?
Welcome to No Dumb Questions
Welcome to another episode of No Dumb Questions and today’s question is, what impact does the jacket wall thickness have on a cable?
Electrical Insulation and Physical Protection
Well, the jacket wall thickness primarily affects the insulation capacity. So the thicker the jacket, the more insulation you have to protect against electrical breakdown, which basically means you get better current flow in the circuit. So there’s a huge advantage right there.
Jacket wall thickness also offers physical protection as well. You can picture a cable getting cut, you can picture a cable getting indents. And also something that I tend to forget is cables can also be outdoors as well, so we have to worry about Mother Nature. That can be the sun, that can be the rain, that can be extreme heat, as well as extreme cold. Speaking of extreme cold, it’s like 14 degrees here in beautiful Lisbon, New Hampshire.
Flexibility vs. Rigidity
A couple other things about the jacket wall thickness is they can be really rigid. So if your insulation is really thick, it can be really rigid. You’ll have to work to try to bend it, or it can be a very thin jacket and it will be very easy to bend, and you can kind of picture a spaghetti noodle.
Engineering the Perfect Balance
But don’t worry about all these things will collaborate together and work with you guys and make sure we optimize the design for the perfect wall thickness for your application.
